If a Little Works, More Works Better” — The Demulsifier Overdose Trap

It’s late afternoon at a separator. BS&W is creeping up. The operator’s first instinct — raise the demulsifier pump stroke. More chemical, faster separation. Right?

Wrong. More often than not, that instinct makes the emulsion stronger.

The curve nobody drew

Plot separation performance against demulsifier dosage, and you won’t get a straight line. You’ll get a bell.

Too little — the natural film on the water droplets survives, and water stays trapped. At the optimum — fast water drop, clean interface. Push past it — and separation degrades. The water turns hazy, BS&W climbs back up, the interface pad thickens.

Why? Because a demulsifier is a surfactant. At low doses, it displaces the film that stabilizes the emulsion. At high doses, the same chemistry starts doing the opposite — it rebuilds a film of its own, and stabilizes the very droplets it was meant to merge. The chemical that was supposed to kill the emulsion ends up feeding it.

This isn’t theory. Overdosing demulsifiers is a documented cause of emulsion re-stabilization — one of the main reasons “add a bit more” backfires in the field.

How you’ll know you’re overdosing

BS&W rises when the dose rises — the classic sign, almost always misread as “we need even more.”

The interface layer gets thicker, not thinner.

The separated water turns hazy, and downstream water treatment pays for it.

Two moves that fix most programs

Draw the curve. Six dose points in the bottle, not two. Find the plateau where separation stays stable — the optimum is a window, not a number.

Try less, in the field. Step the dose down 20–30% and watch BS&W and water clarity for a few days — as a trend, not a snapshot. In my experience, the field optimum sits below the label dose more often than above it.

Your demulsifier isn’t a volume game. It’s a window game — and the window is usually lower than anyone expects.
